I make these using mountboard picture framing card for both my P5 and ZB Magnette. My Rover was done 20 years ago and the door is still fine.

I am surprised at that. Would it not compress after a time? Isn’t mountboard picture stuff hydroscopic or do you have a plastic type material? Do you have any water/rust problems in the area round the hinges due to the rain etc., being absorbed?
Sorry to question your very good intentions, but I am taken back at the idea. Perhaps I am missing something (commonsense or ...) obveously if it lasted 20 years it must be good

No, there are no issues like that. If you think about the placement of the shims between the A or B pillar and the hinge. Once tightened there is some compression and that's it. Moisture does not get between the 2 flat mating surfaces due to the clamping pressure. I still have a container with some spares I made all those years ago. I cut the shape with a stanley knife and use hole punches. They are not visible behind the hinge unless many are required which would mean other body alignment issues need attention. You could easily cut them from thin gauge aluminium but I've never found it necessary. Try it, it'll cost you virtually nothing and it works. You only require a small piece of card.

I'd go along with that. I packed out the badly dropped door on my old taxi cab with card as a 'temporary' measure years ago.Its still there and the doors fine. Forgot all about it until I read this post.
